Vibration Reduction Applying Skew Phenomena of Needle Roller Bearings in Brake Actuators

Generally, automobiles have many performance requirements for comfort, of which noise, vibration and harshness are very important. Toyota Motor Corporation equipped several 2003 models with the second-generation Electronically Controlled Brake system (ECB2). These ECB2 actuator units adopted a new structure that reduced pumping noise by controlling the skew phenomena of needle roller bearings. Normally, needle roller bearings are advantageous over other bearings in cases where a large force is loaded on bearings, because the contact areas can be made larger. However, a thrust force arises from skew phenomena because of minute clearances among the component parts of needle roller bearings. As a result, axial vibration of the bearing shaft sometimes occurs due to the thrust force. This paper explains how the thrust force generated from the skew phenomena of needle roller bearings occasionally affects the pumping vibration level of equipped machinery such as the brake actuator unit.

Development of Hall Effect Device Based Height Sensor

We have developed a Hall effect device based height sensor of a smaller size, and with higher temperature operation durability, as compared to conventional devices. Downsizing of the sensor is realized by decreasing a number of parts, and by employing a short bearing. Improvement in heat resistance is achieved by adopting an IC with sufficient heat resistance and a SmCo magnet with high coercive force. In addition, a sensor of a high degree of accuracy is accomplished by improvements in linearity and robustness of magnetic characteristics. Development of a small, heat-resistant and accurate height sensor will promote the spread of systems using a height sensor, such as a High Intensity Discharge (HID) headlamp.

The Rx400h, which was put on the market in 2005, realized overwhelming power performance with the adoption of a high-voltage system, high-power output motor, and 3-motor type 4WD. Toyota has been working on a solution to increase the output power of the motor, i.e., the development of system stabilization technology. This paper introduces high-speed power balance control, which keeps the balance of power constant regardless of rapid changes in the number of motor rotations resulting from slipping tires or other factors, along with sensor error compensation control, which suppresses cyclic power fluctuation resulting from errors in the position sensor of the motor.

Effects of Bio-Fuels on Vehicle Performance: Degradation Mechanism Analysis of Bio-Fuels

In recent years, alternative sources of fuel are receiving a lot of attention in the automotive industry. Fuels derived from an agricultural feedstock are an attractive option. Bio-fuels based on vegetable oils offer the advantage being a sustainable, annually renewable source of automobile fuel. One of key issues in using vegetable oil based fuels is its oxidation stability. Since diesel fuels from fossil oil have good oxidation stability, automobile companies have not considered fuel degradation when developing diesel engines and vehicles as compared with gasoline engines. This paper presents the results of oxidation stability testing on bio-fuels. Oxidation stability was determined using three test methods, ASTM D525, EN14112 and ASTM D2274. The effects of storage condition, bio-fuel composition and antioxidants on the degradation of bio-fuels were all investigated. ASTM D525 is an effective test method to determine the effects of storage condition on bio-fuels stability.

The increase in automobile accidents has heightened the awareness of safety in the general public, and serious safety measures have been pushed forward in various countries. Although those efforts have achieved a certain level of success, more effective methods are needed to cope with further increases of automobile ownership.Besides the collision safety, measures that prevent accidents or reduce the possibility of accidents will now be necessary to reduce the number of injuries.Here, we will present the current development status and issues for an obstacle recognition system that reduces the likelihood of accidents by utilizing radars and image sensors.

Development of Lithium-Ion Battery for Vehicles

We developed a high performance automotive lithium-ion battery and applied it to our new Toyota Intelligent Idling Stop System. This hybrid power management system has been introduced in the “intelligent package” of Toyota Vitz vehicles sold in Japan. The lithium-ion battery is installed under the seat on the passenger-side. The battery supplies electric power to the auxiliary electrical systems during the “idling stop” mode, and when restarting the engine. The main requirements of this battery are to supply high electric power output even at low temperatures and at the same time, maintain continuous power during charge and discharge cycling, and have long storage life. This performance has been accomplished successfully through a series of improvements in battery materials and structures.

A New Method of Engine Sound Design for Car Interior Noise Using a Psychoacoustic Index

In this study, a new practical design method (tool) for engine sound quality in a car interior is proposed. The tool can automatically create the target interior sound using the psychoacoustic index ‘powerfulness’ based on subjective tests. Moreover, it can calculate the intake noise characteristic to create the target interior sound and select the suitable intake specification from the prepared database. By using this method sound engineering can be easily and effectively carried out without manufacturing an experimental car.

A Silicon Micromachined Gyroscope and Accelerometer for Vehicle Stability Control System

A silicon micromachined gyroscope (angular rate sensor, yaw rate sensor) and accelerometer for vehicle stability control system is presented. The 5.1mm×4.7mm sensor chip is fabricated with a silicon micromachining process using a SOI (Silicon on Insulator) silicon wafer and a deep reactive ion etching. The sensor chip has a pair of resonators which are mechanically coupled and function as a tuning fork. The resonators are driven by electrostatic force and their movements are detected by capacitively sensing angstrom displacements. This sensor chip works not only as a gyroscope but also as an accelerometer with a single sensor chip. The sensor unit consists of the sensor chip above, a signal processing IC, a microcomputer and an EEPROM. sigma-delta analog-to-digital conversion (sigma-delta ADC) is adopted to realize the digital calibration of sensor properties.

Development of Next Generation Fuel-Cell Hybrid System - Consideration of High Voltage System -

Toyota Motor Corporation began leasing a new generation fuel cell vehicle the FCHV (Fuel Cell Hybrid Vehicle) in December 2002. That vehicle includes a new variable voltage power electronics system and uses the Nickel Metal Hydride (Ni-MH) battery system from the Prius hybrid gasoline electric vehicle. This paper describes on-going efforts to model optimum secondary storage systems for future vehicles. Efficiency modeling is presented for the base Ni-MH storage system, an ultra capacitor system and a Lithium ion (Li-ion) battery system. The Li-ion system in combination with a new high efficiency converter shows a 4% improvement in fuel economy relative to the base system. The ultra capacitor system is not as efficient as the base system.

Analysis of Potassium Storage Components in NOx Catalysts Application of Analytical Techniques and DFT Computations to Catalytic Analysis

By using analytical techniques (FT-IR, TG-MS, ICP) and DFT calculations, the potassium (K) used as a storage component in NOx Catalysts can be analyzed. The results from this study show that the, K exists as K2CO3, and that the amount, molecular structure, and thermal stability of K2CO3 are different, depending on the support material (ZrO2, Al2O3, or TiO2). If the amount of K that interacts with the support to form an inactive complex oxide is decreased, the amount of K2CO3 and NOx storage is increased. The amount of the inactive K varies with the basicity of the supports. K2CO3 that exists in unstable structures on the supports can be easy to react with NOx to form the nitrate. So, the higher the quantity of unstable K2CO3, the higher the NOx storage capacity. Based on these results, a development guideline was proposed to improve the NOx storage performance.

Improvement of Heat Resistance for Bioplastics

We studied the adoption of plastics derived from plants (bioplastics) such as poly(lactic acid) (PLA) for automotive parts in order to contribute to suppressing the increase in CO, emissions. For this application. major improvements of heat and impact resistance are needed. As a method to improve heat resistance, we developed PLA combined with clay of high heat resistance. As a result. we succeeded in synthesizing a PLA-clay nanocomposite using 18(OH)2-Mont. In-mold crystallization of PLA-clay nanocomposite lead to the great suppression of storage modulus decrease at high temperature. which in turn improved the heat resistance of PLA.

Simultaneous PM and NOx Reduction System for Diesel Engines

A new after-treatment system called DPNR (Diesel Particulate-NOx Reduction System) has been developed for simultaneous and continuous reduction of particulate matter (PM) and nitrogen oxides (NOx) in diesel exhaust gas. This system consists of both a new catalytic technology and a new diesel combustion technology which enables rich operating conditions in diesel engines. The catalytic converter for the DPNR has a newly developed porous ceramic structure coated with a NOx storage reduction catalyst. A fresh DPNR catalyst reduced more than 80 % of both PM and NOx. This paper describes the concept and performance of the system in detail. Especially, the details of the PM oxidation mechanism in DPNR are described.

Fuel Property Requirement for Advanced Technology Engines

The effects of gasoline fuel properties on exhaust emissions were investigated. Port injection LEVs, a ULEV, a prototype SULEV which were equipped with three–way (3–way) catalysts and also two vehicles with direct injection spark ignition (DISI) engines equipped with NOx storage reduction (NSR) catalysts were tested. Fuel sulfur showed a large effect on exhaust emissions in all the systems. In the case of the DISI engine with the NSR catalyst, NOx conversion efficiency and also regeneration from sulfur poisoning were dramatically improved by reducing sulfur from 30ppm to 8ppm. Distillation properties also affected the HC emissions significantly. The HC emissions increased in both the LEV and the ULEV with a driveability index (DI) higher than about 1150 (deg.F). The ULEV was more sensitive than the LEV. These results show that fuel properties will be important for future technologies required to meet stringent emission regulations.

Development of Two Layer Flow HVAC Unit

In vehicles using a typical heating, ventilating, and air conditioning (HVAC) unit, ventilation loss through the cabin accounts for more than 60% of the heating load. This fact has increasingly important because of the low heat source characteristics of today's increasingly efficient engines. In response to this trend, a new type of air conditioning system, a “Two layer flow HVAC unit”, has been developed. This unit sends low humidity fresh intake air to the window neighborhood in order to promote good demist performance and warm recirculated air to the occupant foot area for increased efficiency. With this system, it is possible to reduce the ventilation loss by half and to raise the cabin temperature by 5°C.

The system utilized a subtractive method of paint mixture which mixes or piles up these four permeable inks. The development of durable ink as well as equipment which can efficiently and effectively apply the ink onto the required contoured surface.

Development of a Scanning Laser Radar for ACC

This paper introduces the cruise control system with distance control function, that is called Adaptive Cruise Control (ACC), that uses a scanning laser radar as a sensor to detect preceding vehicles. With the goal of increasing the driving convenience and comfort when compared to the conventional cruise control, lots of ACC systems have been proposed and developed. This paper presents ACC system using the scanning laser radar which was developed by Toyota, and describes the adaptation of the system specifications. This ACC system was able to greatly reduce the driver's work load, and increased the driver's convenience and comfort when operating the cruise controls system. In addition, we were able to design this system to be highly dependable and inexpensive and supply it to the market as a result of incorporating various ideas for improvements.

Development of Printed-on Quarter Glass TV Antenna

This paper describes the development of printed-on quarter glass TV antenna using the improved simulation method. This method was based on the Wire-Grid Moment Method and have been newly improved to analyze the characteristics of printed-on glass antenna with making experimental and theoretical studies on the following RF characteristics of vehicular sheet glasses; (1) Relative dielectric constant, (2) Transmissivity, (3) Wave length reduction. Using this new method, the numerical solution of basic printed-on quarter glass TV antenna characteristics was closely agreed with measurement results. So that this new method has been put to useful one in analyzing and constructing the design concept of the newly developed printed-on glass TV antenna.
